Back in 2005 when I built my Chopper I wanted to customize my front H-D springer forks.
Before I started I made a spacer piece that was the exact dimensions of the distance between the OEM legs as you can see in the 3rd & 4th picture. I took the front legs and machined off the welds of the OEM tubes. The tube O.D. is 7/8" and the I.D. is 5/8". I took 5/8" Key Stock (square stock that is used for making a Key for a pump coupling) and twisted it using a Rose Bud torch. It was very difficult to keep straight since it was 3' long. To help keep the 3' piece straight while twisting it I welded a 3' T-handle to twist it while keeping it level. After twisting it I machined it to 7/8" round on one end and installed it into the OEM upper bulkhead. Then I welded the lower fork to the twisted piece.
I used more of the twisted 5/8" Key Stock for the foot pegs. For the upper motor mount, foot controls headlight mount and sissy bar I twisted 1/2" cold rolled square stock. The difference between the Cold Rolled Square Stock and the Key Stock is Key Stock has very sharp corners and Cold Rolled has rounded corners. I did this because of the price. I took these pictures back in 2005 when digital cameras were not as good. Now I wish I took more pictures.
